Client Challenge

An LED light manufacturer required an in-line production tester to ensure the quality of LED PCBAs assembled via Surface Mount Technology (SMT). Key requirements included:

  • Validation of brightness (lumens), color rendering index (CRI), and color temperature.
  • Semi-automated operation to minimize manual handling while fitting seamlessly into the SMT workflow.
  • Integration with the factory’s automation databases for production tracking and real-time data analysis.
  • Remote data transmission to the client’s headquarters for operational monitoring.
  • A budget-conscious solution adaptable to future products and efficient to maintain.

Additionally, the system needed to allow operators to quickly swap DUT fixtures during SMT line changeovers.

Our Solution

We delivered a cost-effective, scalable test system designed to meet the client’s needs:

  • Innovative Fixture Design:
      • Developed a drop-in fixture-style tester using a bed-of-nails interface to power and test the DUT.
      • Enabled quick and easy fixture swaps during line changeovers, minimizing production downtime.
  • Accurate Light Measurement at a budget:
      • Implemented a reference light measurement system that compared each DUT against a known good sample.
      • Ensured accuracy in measuring lumens, CRI, and color temperature for consistent product quality.
      • Didn’t use expensive integrating spheres and photometers to make extremely precise measurements as they weren’t needed to validate performance on a production line.
  • Seamless Integration and Data Management:
      • Integrated with the factory’s automation databases to streamline data collection and tracking.
      • Enabled remote monitoring of test operations by transmitting data directly to the client’s headquarters.
  • Cost-Efficient and Future-Ready:
    • Designed the tester to front-load Non-Recurring Engineering (NRE) costs, making it inexpensive to maintain and adaptable for future products.
    • Facilitated remote development and deployment of new fixtures, eliminating the need for on-site visits to the Contract Manufacturer (CM).
